DP400 DC MIG Aluminum Welding Parameters Guide

In the aluminum MIG welding process, although “Pulse MIG” is the absolute mainstream, “DC MIG” still plays an important role in specific scenarios such as rough machining of medium-to-thick plates, situations requiring massive penetration, and applications with less stringent spatter requirements. As a benchmark for fully digital welding machines, the OTC DAIHEN DP400 not only excels in pulse performance but also offers extremely high arc stability in its pure DC mode. To help workshops handle special DC aluminum welding working conditions, this article specifically compiles the official OTC reference parameters for Square Butt Joints and Horizontal Fillet Welds under the DP400’s DC MIG mode.

I. Expert Welding Guidance: Operational Limitations and Troubleshooting Tips for DC MIG Aluminum Welding

When using the DC MIG mode to weld aluminum alloys, operators must pay attention to its core physical differences compared to the Pulse mode:

  • Massive Heat Input, Strictly Prohibited for Ultra-Thin Plates: Comparing this with the pulse parameter table, you will notice there are no parameters for 1.5mm plate thickness in DC mode. Because DC MIG lacks the “cooling background period” of pulse welding, the heat input is extremely intense. Forcing its use on thin plates under 2mm will instantly cause burn-through! Therefore, DC aluminum welding is only recommended for medium-to-thick aluminum plates of 3mm and above.
  • Significantly Higher Current Settings: To overcome the extreme surface tension of the aluminum welding wire and achieve a spray-like transfer in a pure DC state, the current and voltage required for DC mode are usually 30% or more higher than those for Pulse mode.
  • Spatter and Cleaning: Compared to the “one drop per pulse” mode, DC MIG aluminum welding will generate slightly more micro-spatter. However, you must still use 99.99% pure argon (Ar) as the shielding gas, and it is strongly recommended to use the push technique (forehand welding) to ensure the weld seam remains bright and silvery.
